Custom Double-Wall Boxes

Updated

Custom double-wall boxes are corrugated boxes made with two layers of fluted board between three flat liners, giving more strength, stacking resistance and puncture protection than single-wall board. They suit heavy, fragile or high-value goods such as auto parts, appliances, glassware, bulk orders and equipment. Vorex makes them to your exact size for businesses in the USA and Canada.

Custom Double-Wall Boxes

What is a double-wall box?

Corrugated board is made of a wavy layer, called the flute, glued between flat sheets, called liners. Single-wall board has one flute and two liners. Double-wall board has two flutes and three liners, so it is thicker and stronger. A common pairing is BC-flute, which combines a B flute and a C flute in one board.

When to choose double-wall

Choose double-wall when single-wall boxes are being crushed, punctured or bowed: heavy items, fragile goods such as glass and ceramics, electronics, auto and industrial parts, bulk or wholesale orders and boxes that will be stacked high in storage or on pallets. It is also a good outer box for shipping printed retail boxes so they arrive clean.

Materials and finishes

Double-wall board comes with kraft liners, which are unbleached and brown, or with white liners, which give a cleaner print surface. Print is usually simple: a one or two color logo, handling marks and labels. Strength is often described by an edge crush test (ECT) or burst rating, which our production partner can confirm for your quote. Inserts and dividers can be added to keep items apart.

Design tips

  • Size to the product: a box made to your exact size reduces void fill and movement.
  • Keep print bold: thick board suits simple artwork over fine detail.
  • Add handling marks: "this side up" and "fragile" where needed.
  • Tell us the weight: it helps decide the right board.

FAQ

Custom Double-Wall Boxes: common questions

What is the difference between single-wall and double-wall boxes?
Single-wall corrugated board has one fluted layer between two liners. Double-wall has two fluted layers and three liners, so it is thicker, stiffer and better at resisting crushing and punctures. Double-wall suits heavy or fragile goods; single-wall is usually enough for lighter everyday shipping.
What does BC flute mean?
BC flute is a common double-wall combination that pairs a B flute, which is thinner and has more flutes per foot, with a C flute, which is taller. Together they give a thick, strong board used for heavy and fragile shipments and for boxes stacked on pallets.
Can you print on double-wall boxes?
Yes. Double-wall boxes can be printed with your logo, handling instructions and other details. Because the board is thick, bold, simple artwork usually prints best. White liners give a cleaner background for color, while kraft liners give a natural brown look.
How do I know if I need double-wall boxes?
Consider double-wall if your products are heavy, fragile or valuable, if boxes are stacked high, or if single-wall boxes are arriving damaged. Tell us the product weight, how it ships and how boxes are stored, and we will recommend single-wall or double-wall board.
How do I order custom double-wall boxes?
Send the inside dimensions, product weight, quantity, liner color and artwork through our quote form. We reply with pricing and options, prepare your artwork on the dieline and send a digital proof before print. Production starts once you approve the proof.
